Nuclear Fuel Swap

UW-Madison's research reactor fuel was switched from enriched uranium over to modern uranium fuel. Of course nobody would say what they were doing while they were swapping it, but it was pretty obvious they weren't just shuffling construction equipment around under the constant watch of 4+ police vehicles.

Accelerometer RC Car

This was a build for the 2009 EcoCar competition for the Freescale Semiconductor award. They had given us an accelerometer and one of their microcontroller development boards and each school/team was suppose to do something cool with it. I turned it into basically a Wii-mote controls with the accelerometer and had a relay board to drive outputs to an RC car controller. Unfortunately the controller was just binary so no nice analog feed to the control sticks.

Infocus Projector

This projector was run over by a car, thankfully it was fully constructed from very strong magnesium and suffered little damage aside from a broken fan. I had to hack around the encoder signal from the fan and order a sample from the manufacturer to get it working but it runs great and has about an hour on it. Unfortunately it needed quite a bit of duct tape and bailing wire to hold it together ;-)

Home Made Wind Tunnel

I didn't build this, I had considered copying it for the hybrid vehicle team to do scaled testing but we never needed it. Built by a Intro to Engineering 160 class at UW-Madison and likely still sits buried and unused in the back of a room in ECB.

Combustion Class Balloons

We had to build tissue paper/whatever material balloons and calculate burn time based on fuels and expected temperatures, of course with the objective of building something that floated and didn't burn.

Delaney's Surplus

This is a surplus shop north of Madison across from Badger Ammunition. They bought military surplus for years and eventually had an artist create a number of metal sculptures on site. It's worth stopping by if you're driving through.

Razor Scooter Fix

I picked up a Razor Scooter on Freecycle that wasn't working. Aside from the batteries being shot something in the "control" circuit wasn't working. The circuit was designed to shut off the machine if the voltage was too low, in this case however it was just keeping it off. I just wired the throttle switch directly to the main power relay and enjoyed binary control.

Crate Amplifier Bad Jack

I picked up this Crate amplifier on Freecycle and it needed a new jack. The old one had opened up permanently and routed the audio to the headphones. A new jack from Mouser and we're off and rocking.

42 Plasma Screen

I attempted to repair a 42" plasma monitor from Craigslist. I was told it had a bad from panel FFC but it turned out to be outright fried, I put in a new FFC and attempted to control it directly with serial commands but it wouldn't work.

Motorcycle Seat Refitting

I used carpet underlayment and cheap vinyl to make a new motorcycle seat for the CBR600, the bike is still a piece of junk but at least it's more comfortable to sit on now.

Great Salt Lake Camera Repair

I tried fixing a friend of mine's camera that went into the great salt lake but it wouldn't be had. It actually didn't kill the electronics but the lense/optical path is full of salt, I was hoping to clean it out but it's just too hard to pull the optics out without completely disassembling every last part of the camera.

Engineering Expo Robotics Competition

I was the 2007 Engineering Expo Robotics Competition coordinator. I built the course and designed the competition (and painted a lot of tennis balls). We had a lot of fun and ultimately the teams were very successful. The best part was when the high school students kicked the crap out of the university teams with simpler bots and simpler strategies.

GPS Receiver Repair

I bought this GPS receiver (NavMan!) off of eBay for $75 broken. The guy said the power jack had fallen off, he failed to mention that he tried to stick a soldering iron through the board and melt all the SMT parts. As far as I could tell he slipped and ripped off a zener diode that was doing the 5VDC regulation off the jack, I was ultra lucky to find the component stuck on the tape around the monitor, reverse the PN and measurements (thanks Bill) to figure out what it was and buy a new one. It's getting a little flaky now but it worked great for several years.

Motorcycle Intercom

I wanted to build a cheap intercom system for the motorcycle so I dug around online, found somebody's schematic that supposedly worked and bought all the parts to build it. Once I got the circuit bugs (mis-wirings) figured out I had it working, unfortunately I didn't think it was ever going to be loud enough and the market on the commercial ones was dropping out because there was finally competition so I axed the project. It was one of my first forays into circuit design though. I don't think I ever tried etching this one.

2006 Schoof and Tong

This time I came back to Schoof and Tong with a lot more experience and a fun idea. I built helmet mounted turn signal, oil, neutral light indicators primarily as an indication of whether you left your turn signal on accidentally. I ended up winning 4th place and $1000 :-)

Aaron's iPod took some tea or coffee damage (which he likely still denies) as evident by the nice "water" line across the hard drive foam. I never did get it working again.

Custom USB Cable

Kevin needed a USB mini-b extension cable for his screen reading camera, they didn't sell them then, maybe they do now. I did some quick soldering on a standard cable adding a Digikey SMT connector to the other end and then cleverly built a small "mold" for the hot glue end I put on it. Total Hack but it worked well.

Expo Lights Project

We created a set of computer controlled lights in the Expo Office (corner glass one) at Engineering Hall and out on a tree by the Maquina Fountain. These lights were controlled over WIFI from the UW network and we had a desktop computer outside in a "weatherproof" enclosure (which occasionally lost networking and we had to lug out a CRT monitor to troubleshoot). This stayed up for almost 2 years until the arborists decided to trim the tree, they left it alone for a day but the next day it was hacked to pieces before 7AM (I was heading out to take it down but they beat me to it). Somewhere somebody has my relays in a box, I want them back ;-)

ECB Internet Controlled RC Cars

Jason, Justin and I were at it again with the RC car's doing something. This time we built a pair of internet controlled RC cars over in some borrowed space in the Engineering Centers Building (thanks Nancy). We set up a server (and had ethernet pulled into the room, thanks John), programmed a SiLabs MCU and then I wired it up to directly control the RC car remote controls. Of course that would be complex enough, but we had to build a system to push the light switch button to keep the room lights on so the webcam could see :-)

Engine Research Center

I worked as an undergraduate research assistant at UW's Engine Research Center. Steve and I built this lab over a summer, it was a really fun experience. We both learned a lot about welding, fabricating, good (and bad) design and how to take a sketch and turn it into something expensive that heats to 600*C and then use it to do rupture testing on aluminum foil to find out whether the guys building potato guns were accurately measuring burst pressure (they were :-) )

G4 Power Adapter Fix

Apple G4's didn't have the nice magnet connector, so frayed wires were pretty common. I soldered new wires onto the end, insulated it well and sent it back into service with a warning to the operator to be nice to it :-P

Keyboard Disassembly

Cool stuff inside desktop keyboards. I've now found out that's also very similar to what makes touchscreen panels function, in the case of touch screens through the conductive traces are transparent by using Indium-Tin-Oxide.

RECK

RECK was the first true robot I'd ever built. Some roomates my sophomore year in the dorm wanted to build something cool with our free microcontroller (thanks Mechantronics for throwing out a 10 year old MCU and deciding to give it to us, yeah. . .) Despite having to program it in Windows 95 we got it up and running. The eventual goal was to get it autonomous in some sense, we were successful it getting it to chase colors around and had quite a bit of fun with it. Jason M - Thanks for the C# madness Justin B - Thanks for the C# madness and assembly help, and for the suggestion on cardboard :-) I provided the chassis, velcro and camera.
